Hi Blix
I have set up 2 Kat 400's now and have learnt the hard way, flooding not starting etc etc
so I went bact to basic's
start from scratch!
If poss it may sound daft but if you ever did have it running in standard form, standard cans, standard air filter etc etc
put it back and see if it runs ok like that!
if so change one thing at a time to see what changes!
if youve never had it running like that
its time to look at the carbs
take of the float bowls and check the floats for splits or cracks and that all orings are in place!
you have four so when stripping down all four you can see if one is different pointing to a error
once that is done look at the float heights are that all the same if not put them all the same
the float heights are simply letting the amount of fuel from the tank in like little reserve tanks!
if one is out ie at different levels when your going along what will happen is you may notice it running erratic!
right then all o-rings right all floats at the same level
now balance the carbs by eye " the slidey up downy thinks!
adjust the three screws on top that link the three carbs together that are operated by the twist grip.
set the gap to apout 1mm
now look at the main neddle it will have a little e clip on it sould be a third position from top
what this means is adjusting this clip up or down will let in "up less fuel and down more fuel"
so if it wont run properly due to different exhaust etc etc you may need to adjust this
now then carb basics
there in the bike
set the fuel screw to 2-1/2 turns out, this may sound a bit much but this will ensure you have more that enough fuel to start the bike
fuel screw / air screw
if the screw is at the back off the carbs air box side its a air screw
if the screw is at the front off the carbs engine side its a fuel screw
be carefull if you have a dummy tank fitted and using choke as this will buypass the float bowls and could run in and fill up you engine!
I prefere to adjust the bottom tickover knob just untill its warm
also if using a dummy tank
block of the vac pipe on the carb outlet
right all this done
your ready to fire it up
one important thing is
carbs operate in different ways throughout the twisting of the throttle
the first 1/4 off the throttle is fed from the fuel screw whis is set to 2-1/2 turuns out
that is why that part is crutial is it is what starts the bike
then youre onto the main neddle and jet after that
so if wont start its nothing to do with jets and needles
and it it does start but wont rev when you want it may be the latter!

The throttle stop / idle screw does open the throttle / butterfly flaps open, so Yes they need to be open slightly for the bike to idle...........So SCREW THE THING INWARDS AND OPEN THE BUTTERFLYS! You have permission from me to do this!

If you look at the throttle butterfly valves very closely they have some tiny marks on them that appear or disappear as you open the throttle, these need to all be opening at the same time and in the same position on all the 4 butterfly valves, these can be roughly adjusted with the adjusting screws on the throttle spindle that goes through the middle of the carbs and connects all the carbs together, once they are all set roughly the same and with a bit of daylight visble through the bottom and top the engine will probably run albeit slightly uneven.........or quite badly! You can tell by touching the exhaust with a wetted finger to see which carb is doing more work or being carried by the others.
I think you need to balance your carbs once you have got it running better.

Because you have fitted a K&N filter and ffree flowing 'Arris exhaust You also need to go up on the MAIN JET 2 SIZES (upto 117.5 or maybe even 120)

The pilot jet is probably marked up as 15# , its the tiny one which is screwed in with a tiny flat screwdriver down inside a tube!
This should be OK and left alone, but if you do need to change i'd only go upto a 17.5# but it probably should be Ok s is

You need to screw screw the mixture screw out another 1/2 a turn so it's roughly about 1 1/4 turns out from seating when you gently screw it in!

Mick, maybe stick the original zorsts back on and see if that helps. Then maybe if it does, you will now you need to up jets etc.

3.5 turns out for a mixture screw sounds a bit excessive..............but if that's what it says ( in the manual that you dont have) then thats what it should be..........unless it's typo error?
