Hi Kryton,
I have done as you suggested and adjusted the clutch cable at the engine end. With the bike on the center-stand and engine started. Engage 1st the back wheel will spin, but this time you can use the back brake to slow and then stop it. Can feel the engine slowing and wanting to stall, a few revs, and the back wheel stopped. Off the centre-stand can engage 1st gear. The bike feels as if it wants to pull away even with the clutch fully pulled in.
I tried riding the bike up the street, but I do not know who was in charger me or the bike?
I am at a loss for what is amiss? The only thing I have not replaced is the large clutch gear, the actuator(Bearing or Washer), and the clutch casing Pinion/bearings.
Any suggestions? Cheers

You need to get a visit of a fellow club member bringing his own fully functioning clutch and interchange the whole assy. And have HIM interchange it. No offence, bud. Then either find the fault while installing it or measure and find out by doing so.

Thanks for your reply. Yes you are correct I have been working blind and have not the past experience of this bike, but also importantly I have nothing to compare the parts with? So everything I have been doing has only been guessing work. But I am sure of it that the problem was, that the problem was there when I got the bike and still, is there. The little comfort is I have not made it worse but more importantly not identified what the issue is.
I am about to strip the clutch down again. There are not many clutch parts fitted now that are not new, so what left? I like your idea about comparison with another full clutch, but Katanas are as rare as rocking horse poo! I am at the point of waiting for divine intervention!

Appreciate your offer. I live in Cullercoats (Newcastle). My brother lives in Culcheth, I know it is close to Warrington. But he is in the high-risk category for covid. I am out of options Paul. I will strip the clutch tomorrow and get back to you if that is ok?

Bit late to the party... I have linked to a PDF of all the clutch info from the Haynes manual. It is worth noting that there were changes to the SD clutch from the SZ as explained in the PDF.

As is mentioned before, this thread doesn't state what Katana clutch you are looking at as far as I can see. I assume an 1100 but is it SZ or SD? It is worth checking that all the parts suit the model you are trying to fix and not a mixture of the 2.
Going for a very basic check, from Blix's post on page 5, once you have stripped all the plates out etc and left the outer and inner baskets (marked in red), with the bike in gear, can you turn the rear wheel and see the inner basket rotate while the outer is static? Just checking at least it's free at that point!

The Katana I have is the GSX1000SZ. I bought a Haynes manual and have used it for reference. I did what Blix suggested and all seemed to be working ok, page 7 of this epic journey. Will do the same test again tomorrow. Anything that I have replaced, I checked against the one being removed. But I cannot verify the maintenance of the bike before I got the bike. But saying that I ordered the parts for my bike's year and model and all the replacement parts matched.
Planning to take the clutch apart (again) tomorrow. I have to keep positive that there is something that I am missing or information I am lacking. I keep posting if/when anything new!

show us the angle of the clutch actuation arm on top pf the crankcase the angle you set it at is pretty critical in terms of how much you can lift the clutch by pulling the lever. also, just checking that youre using a stock bar lever and not a dogleg one?

The angle of the clutch actuator arm arrest is approximately parallel to the casing, similar to the photo that Blix sent me. As for the bar lever, in the past, I thought this, therefore, checked mine against the same part listed for my bike. Mine has a dog-leg, but so do the new ones listed. My bike is the UK version of the 1000sz, I see some listing for 1000, actually referring to 1100!
