Must be the wiring to the light switch then. There are 3 wires from the generator, 2 go to the regulator and for some reason Suzuki send one through the light switch which gives more power out when the lights are on. I've wired mine so that the light switch is omitted from the charging circuit.
If you look at a wiring diagram you'll notice it's only one connection to move.

The contacts inside your light switch are dirty!
Clean them or bypass the switch..........or ride with your lights on!
If you dont the power from that phase has nowhere to go and the Reg/Rec fries itself and then the generator burns out!
So clean the switch contacts.............or bypass the light switch as Waltfen has already said!
YES THEY WERE ALL LIKE IT IN THE 80s

get yer multimeter and put it onto continuity(the little buzzer or beeper symbol) or at a push a battery and a bulb in series on a length of wire. disconnect the alternator. you have 3 wires, the colours dont matter. now test the continuity between any pair of wires, you should have it between them all, that is, if we number the wires 1,2 and 3 then test 1+2, then 2+3 then 1+3, you should get the buzzer/beeper or in the case of the bulb and battery, the bulb will light. now if it fails to show continuite between any pair of wires, then the alternator is fecked(and yes, electrex sell replacements too) now before you plug it all back in, put one probe of the multimeter to earth on the engine casing, and test all 3 phases again to see if there is continuity to earth. there should be none, if you have continuity to earth from any cable then again the alternator is scrap. it may well be that yopu have lost a phase on your alternator and the bike isnt charging, but putting the lights on activates the 3rd phase goiving you enough voltage to keep a charge. chances are, if youve lost a phase then you will probably lose another one sooner rather than later, so get yerself a replacement asap. reg rec faults tend to come to light when either the battery goes dead flat or is overcharged and boils dry though this is usually preceded by a rash of blown taillight and instrument bulbs.

Put some bigger pilot jets in the carbs and then screrw the mixture screws in a tadd................If you think you have troubles with the standard airbox.....................just wait til you fit K&Ns!
You cant be far off now m8...................keep at it and you'll get the old girl sorted!
